I am currently doing something very similar. Have you looked recently in the catalog??
It seems that the expansion racks are becoming a thing of the past and everything is going to "Flex I/O ". Automation Direct's version is their Terminator I/O. You can have 1 processor with virtually unlimited I/O points.
The Terminator I/0 utilizes an ethernet switch (similar to a hub) to connect to the PLC with an ERM module. The one thing that is not in the catalog but in the instructions is that you want a dedicated ethernet switch for you ERM module and do not connect any other stuff other than the Terminator I/O. If you need access to a PC, use an ECOM module and another switch.
The Operator Interfaces will connect to the switch that the ECOM module is connected to.
Also, if the distance is greater than 300 ' between PLC's use their Ethernet Radios. I am using three for my current project.
