Is oversizing a line reactor a good or bad thing? I am installing a GS3 4015 drive and have a reactor for a 4020 on the shelf. The harmonics of drives are beyond my knowledge, other than I know they exist. Does the sizing of the reactor affect it? Should I use the larger one, or order the 4015.

I'm not an expert, but I can't imagine how an oversized reactor on the line side would have negative effect.
On the load side, oversizing would dampen the ability of the drive to protect the motor, otherwise also should be fine.

Something to consider is just what does "larger " (or "oversize ") mean? The "larger " reactors are indeed physically larger, and they are rated for higher current. However, since IR losses are resistance times current SQUARED
it is very important to limit the resistance of high current reactors. First one increases the wire size (and price) but with bigger wire the size of the coil for a given number of turns, and thus the length of wire, increases so one has a bit of a vicious cycle, and there comes a point where the only practical choice is to reduce the number of turns, and therefore the inductance.
So in short, a "bigger " reactor is actually smaller in the most important aspect. That is not to say the inductance of the "bigger " reactor is necessarily too small, and running at lower current the losses in the "bigger " reactor will be less that with the "properly " sized one (though at its rated current the bigger reactor has somewhat higher losses, but that I squared makes a big difference when one changes the current)

That makes sense, I hadn't thought of it that way. To take that to an extreme, if the line reactor was 10x too large it may create more problems than it solves?
This sort of begs the question, "what is your primary purpose for installing the line reactor? " ...and the answer to that is a factor in addressing the original question of "is it OK to be oversized? " In short, if I was nhermanson I would use it because its only 30% oversized and I 've already got it (almost like free), but with the caveat that it won't protect the drive quite as well as the correct one.
